Daily Duties at Carley Lamps:

I hired on as Process/Product Design engineer to focus on designing new products, and meet with customers as needed. My role was expanded to add factory support for 3 factorys: Hong Kong, Mexico, and USA. I was then given the opportunity to Supervise the Documentation Department. I spent 2 days per week designing and maintaining new products. 1 day per week on-site in the factory in Mexico, and the other 2 days were a mixture of Factory Support for Hong Kong, Approving or modifying Specifications and procedures, and working on process upgrades, or cost reductions. Lamp Design: I worked directly with customers to discuss their needs, and design products which would better fit their applications instead of just relying on their drawings. I designed over 90% of the entire product line for Carley during my 9 years. Almost all of the new flashlight designs, Mine Lamp designs, and some of the medical lamp designs. I also worked directly with Ball Aerospace, and NASA to design lamps to be used in the Hubble Telescope. During the first 3 years at Carley, they were experience very fast growth due to the growth of their existing customers sales. I started working very closely with the lamp sealing operations in all three locations, USA, Mexico, and Hong Kong. Each operation had a specific product line that ran better than the other facilities. I worked with the people to merge what worked well to all 3 operations. I was constantly looking for ways to improve efficiencies. One of the bottlenecks was the sealing operation. I worked on the graphite heating element design, and was able to more than double the amount of lamps sealed per cycle, and reduce the temperature variation across the sealing surface to improve the yields from 55% to 95%. I designed new Xenon Recovery systems, which were so efficient that they improved the gas recovery by 30%, and reduced the sealing cycle time. I modified the sealing cycles to be more consistent. I trained the factory engineers and explained to them in detail what was happening at every single step of the process, and why, and how it affected the other parts of the process going forward. I then helped to train the individual operators. I did quarterly audits on the sealing operation to ensure that the procedures were being followed. Generally, it was easy to find a problem. If the yields dropped, then a change had been made. I personally supervised, and managed the filament phosphorizing operation, which I developed. We converted red phosphorus to white phosporus, in a gas phase reaction to react with the tungsten to make more oxidation resistant lamp filaments. I designed and built the equipment, and also managed its maintenance. During the transition from vacuum to gas filled lamps, I worked closely with the plant manager, and the engineer, who both read and wrote English. I wrote detailed explanation reports on why the specific parts of the process were critical. Meetings: I met regularly with the engineering manager, and the president so we could all be kept current with the latest events relating to customers, and refocus resources if necessary, and reprioritize, sometimes daily, if needed.
